Belt conveyors are mechanically straightforward compared to most process equipment, and most faults trace back to a small set of wear items or setup issues. Here are the six most common, what to check first, and when a repair should turn into a retrofit conversation instead.

1. Belt Mistracking (Running Off-Centre)

The most common belt conveyor fault. Check idler roller alignment along the full length first — a single misaligned idler is often the cause, not the drive pulley. Also check for uneven loading (material consistently landing off-centre on the belt), which causes the same symptom without any mechanical fault.

2. Belt Slippage at the Drive Pulley

Usually a tension issue — check belt tension against spec before assuming a drive fault. Slippage can also result from a worn or contaminated pulley lagging (oil, grease, or product buildup reducing grip), especially in wet or oily process environments.

3. Idler Roller Wear or Seizure

A seized idler roller doesn't just fail to support the belt — it drags against the belt continuously, accelerating belt wear and increasing drive load. Listen for unusual noise at idler locations during operation, and inspect for free rotation during scheduled shutdowns rather than waiting for visible belt damage.

4. Material Spillage Along the Conveyor Length

Spillage that develops gradually usually points to belt mistracking, worn skirting or edge guards, or overloading beyond the conveyor's rated capacity for the current configuration. If spillage is sudden rather than gradual, check for an upstream overfill condition first.

5. Excessive Belt Wear or Tearing

Premature wear often traces back to abrasive material contact exceeding what the belt material was specified for, sharp-edged product causing localised damage, or a foreign object caught between the belt and an idler. If wear is progressing faster than expected for the rated duty, that's worth flagging to your supplier — it may point to a belt material mismatch rather than normal wear.

6. Drive or Gearmotor Faults

Unusual noise, overheating, or reduced torque at the gearmotor usually points to a lubrication issue or developing internal wear. Confirm the gearmotor is running within its rated load for your actual throughput and incline — an undersized drive relative to actual duty is a design issue, not something more frequent servicing will fix.

When to Call for Support vs. When to Consider a Retrofit

The checks above cover routine wear and setup issues a technician can usually resolve on-site. If your conveyor is aging and facing recurring belt or idler replacement, declining throughput, or a drive that's undersized for current production demands, it may be more cost-effective to retrofit — a VFD drive upgrade, belt replacement with a better-matched material, or structural reconditioning — than to keep replacing parts on a unit that's outgrown its duty.

Belting, idler rollers, and drive components are the parts most likely to need replacement over a belt conveyor's service life.
