An intralogistics conveyor network's biggest operational risk isn't any single mechanical failure — it's that one section stopping can halt the entire flow between production and dispatch. Here are the six most common faults, what to check first, and when a repair should turn into a retrofit or expansion conversation instead.

1. Jamming or Backup at Merge/Transfer Points

Cross-transfer, turn, and turntable sections are where product from multiple lines converges — and where jams are most likely to occur if sequencing timing has drifted or a sensor is misreading product position. Check sensor alignment and cleanliness at the affected transfer point before assuming a mechanical fault.

2. Section Misalignment (Roller, Belt, or Chain)

Individual conveyor sections can drift out of alignment over time from vibration and normal operation, causing product to catch or track incorrectly at section joints. This is easiest to catch during scheduled inspection rather than waiting for a jam to reveal it.

3. Sensor or Photo-Eye Faults

Networks rely on sensors to detect product position for sequencing, accumulation, and transfer timing. A sensor reading incorrectly — from dust buildup, misalignment, or a wiring fault — can cause jams or incorrect routing well before it registers as an outright sensor failure. Cleaning and alignment checks are the first troubleshooting step.

4. Drive Faults at Individual Sections

Because a network has multiple powered sections, a single underperforming drive can bottleneck the whole line even if every other section is functioning normally. Isolate which section is running slow or intermittently before assuming a network-wide control issue.

5. Pallet or Product Instability During Transfer

Instability at turntables, pop-up transfers, or direction-change points usually points to a mismatch between the load's actual dimensions/weight and what the section was designed for, or wear in the transfer mechanism itself. Confirm actual load specifications against the original design spec if instability is a new or recurring issue.

6. Control System / Sequencing Errors

As a network grows more complex — more merge points, more accumulation logic — sequencing errors (product routed to the wrong path, or sections not coordinating timing correctly) become more likely to trace back to control logic rather than any single mechanical fault. This is usually a controls specialist's diagnosis, not a mechanical technician's.

When to Call for Support vs. When to Consider Expansion

The checks above cover routine wear and setup issues a technician can usually resolve on-site.
