A screw feeder's job is precision — a steady, controlled rate, not just movement — so faults tend to show up as feed-rate problems before they show up as outright mechanical failure. Here are six common issues, what to check first, and when it's time for retrofit rather than repeated repair.

1. Feed Rate Drifting From Set Point

Gradual drift usually points to changing material bulk density (moisture pickup, temperature, or a supplier batch change), screw wear reducing effective volume per revolution, or a hopper feeding inconsistently into the screw. Check material consistency first — a feed-rate problem is more often a material or hopper issue than a feeder fault.

2. Material Bridging or Rat-Holing Above the Feeder

If material stops flowing into the screw despite the hopper appearing full, bridging (an arch forming above the inlet) or rat-holing (a channel forming through otherwise stagnant material) at the hopper is the likely cause — not a feeder fault. This is a hopper design and flow-aid issue, worth raising with your supplier if it's recurring rather than occasional.

3. Reduced Throughput at the Same Screw Speed

A drop in actual feed rate at an unchanged RPM setting usually traces to screw wear (reducing the effective volume each flight carries) or material buildup on the screw or trough wall. Inspect the screw for wear and buildup before assuming a drive fault.

4. Unusual Noise or Vibration

Grinding or knocking noise typically points to bearing wear, a bent screw shaft, or foreign material caught between the screw and trough or tube wall. Isolate the source before running the feeder further — continuing to run with a compromised bearing risks more extensive drive damage.

5. Motor Overload or Tripping

An overloaded drive usually means the feeder is being asked to move more material than it's sized for — a hopper head pressure that's higher than design, a material that's become more cohesive or dense than expected, or a mechanical obstruction. Check for obstruction first, then reassess whether actual operating conditions still match the original sizing.

6. Inconsistent Feed on Startup vs. Steady-State

A feeder that starts inconsistently but stabilises after a few minutes often reflects material settling or compaction in the hopper overnight or between batches — a process characteristic more than a feeder fault. If it's disrupting batch accuracy, a hopper agitator or flow aid is usually a more effective fix than adjusting the feeder itself.

When to Call for Support vs. When to Consider a Retrofit

The checks above cover routine wear and material-related issues typically resolved on-site. If your feeder is aging and facing recurring wear or accuracy issues, can't hold the feed-rate precision your process now needs, or needs VFD or control upgrades to integrate with newer batching systems, it may be time for a retrofit rather than continuing to work around the limitation.
