Palletizers combine mechanical, robotic, and control elements, so faults can originate from any of the three. Here are the six most common, what to check first, and when a repair should turn into a retrofit conversation instead.

1. Gripper Misalignment or Dropped Product

Product dropping or not being picked up cleanly usually points to gripper alignment drift, worn gripper contact surfaces, or a product weight/dimension that's changed from what the gripper was originally set up for. Check gripper calibration against your current product spec before assuming a mechanical fault.

2. Layer Pattern Errors

Product placed incorrectly on the pallet relative to the programmed pattern is usually a control/programming issue rather than a mechanical one — check that the correct pattern is actually selected and loaded, particularly on multi-product or multi-line gantry systems where pattern selection depends on correctly identifying which product is running.

3. Sensor or Position Feedback Faults

Robotic palletizers rely on position sensors and feedback to place product accurately. Dust, misalignment, or wiring faults at sensors can cause placement errors well before registering as an outright sensor failure — cleaning and alignment checks are the first troubleshooting step.

4. Cycle Time Slower Than Rated

A palletizer running slower than its rated speed usually traces back to one of: product weight near the payload ceiling (which naturally slows cycle time), a more complex layer pattern than the line was originally speced for, or upstream feed inconsistency limiting how fast the palletizer can actually receive product. Isolate which of these applies before assuming a mechanical or drive fault.

5. Pallet Positioning or Feed Errors

Incoming or outgoing pallets not positioning correctly usually points to a conveyor or positioning sensor issue at the pallet infeed/outfeed stage rather than the palletizer arm itself. Check pallet dimension consistency against what the system was programmed for — non-standard or inconsistent pallets are a common cause.

6. Robot Arm or Drive Faults (Gantry Systems)

Unusual noise, reduced speed, or positioning drift on the robot arm itself is typically a robot-platform-specific issue (ABB, FANUC, FUJI, or KUKA, depending on your system) rather than a general palletizer fault, and often needs diagnosis specific to that robot brand's service protocols.

When to Call for Support vs. When to Consider a Retrofit

The checks above cover routine wear and setup issues a technician can usually resolve on-site. If your palletizer is aging and facing recurring gripper or sensor issues, can't keep up with a new product mix or higher throughput demand, or the robot platform itself needs component-level attention, it may be time for a retrofit — gripper upgrade, pattern reprogramming, or robot component replacement — rather than continuing to work around the limitation.

Gripper components, sensors, and robot-specific parts are what's most likely to need attention over a palletizer's service life.
