Tubular chain conveyors are mechanically robust, but because the chain and material path are fully enclosed inside the pipe, diagnosing a fault often starts with indirect symptoms — noise, drive load, or throughput — rather than a visible inspection. Here are the six most common, what to check first, and when a repair should turn into a retrofit conversation instead.

1. Chain Tension Drift

Chain tension naturally changes over the service life as the chain wears — check tension against spec on a scheduled basis rather than waiting for a symptom like slippage or unusual drive load to appear. Tension drift left unaddressed accelerates wear on both the chain and the discs.

2. Disc Wear

Discs are the wear component in direct contact with material along the full conveying path. Gradual wear is normal, especially with abrasive materials, but wear that's progressing faster than expected for your material and duty cycle is worth flagging to your supplier — it may point to a disc material mismatch for your product's abrasiveness.

3. Blockage at Direction-Change Sections

Multi-plane routing (horizontal, vertical, diagonal sections) means direction-change points are where material is most likely to build up if flow characteristics differ from what the system was designed for. Recurring blockage at the same point in the route is a design mismatch worth raising with your supplier, not a routine operational issue.

4. Increased Drive Load or Motor Overheating

Rising drive load over time, without a change in material or throughput, usually points to developing chain or disc wear increasing friction along the path. Confirm the motor is running within its rated load for your actual routing distance and material before assuming a drive fault.

5. Reduced Throughput

A drop in delivered capacity without any change to material or feed rate usually traces back to chain speed drift, disc wear reducing effective conveying volume, or a partial blockage restricting flow. Isolate where along the route the restriction is occurring before assuming a system-wide issue.

6. Unusual Noise or Vibration

Noise or vibration changes are often the earliest indicator of a developing fault in an enclosed system where visual inspection isn't straightforward. Track noise location and character over time — a consistent noise at one point in the route usually localises the issue to that section's chain, disc, or support structure.

When to Call for Support vs. When to Consider a Retrofit

The checks above cover routine wear and setup issues a technician can usually resolve on-site. If your system is aging and facing recurring chain or disc replacement, declining throughput that maintenance doesn't restore, or a drive that's undersized for current production demands, it may be more cost-effective to retrofit than to keep replacing parts on a system that's outgrown its duty.
